Grain dust gets into everything. Your tools, your coveralls, the seals on a gearbox you just fitted. It is the defining condition of mill work and it changes how a crew has to operate, because the same dust that coats a photograph is also the reason the site has ignition rules that govern every hot work permit you pull.

We ran two campaigns at this mill during 2019. The first was in February and the second across late October and into November. Both covered equipment replacement and the access steel that goes with it.

What the work involved

A mill moves product vertically. Bucket elevators carry grain up, spouting drops it down, and screw conveyors move it across. Each of those has drives, bearings, and wear parts that eventually need replacing, and none of them sit anywhere convenient.

Our scope covered drive and gearbox replacement, elevator work, ducting and cyclone changes, and new maintenance platforms. The platforms are the part that outlasts everything else. Yellow handrail and grated deck over the vessels, so that the next person who has to service that equipment can stand somewhere safe instead of on top of a tank.

The February campaign was mostly indoor mechanical work. Removing drives, fitting replacements, and rigging inside tight rooms with low headroom. Chain blocks and beam trolleys rather than cranes, because nothing bigger fits.

October brought the larger pieces. A bucket elevator leg came in on a flatbed and went up the outside of the building on a crane, in winter, with the crew working the tag lines from the ground. That lift is the picture people remember from this job, and it took the least time of anything we did that month. The preparation around it took weeks.

Dust, and why it dictates the method

Combustible dust is a real hazard, not a paperwork one. Hot work needs a permit, a cleared area, a watch, and a plan for what happens if something smoulders after the crew leaves. We plan cutting and welding around those requirements rather than treating them as an obstacle to argue with.

Dust also destroys equipment quietly. A gearbox that looks fine under a coating of flour has usually been running hot for a while. When we open one up we look at why it failed, not only at what failed, because fitting an identical replacement into an identical problem is a return visit waiting to happen.

Personal protection matters more here than on a clean site. Our people came off that job filthy. That is what the work looks like.

Housekeeping is part of the method rather than something done at the end of the shift. Dust that is allowed to build up on a beam or a ledge is fuel, and it is also the thing that hides a leak or a hot bearing until it becomes a failure. We clean as we go on mill sites, and we do it because it is safer, not because it looks tidy in a photograph.

Working in a plant that is still processing

The mill kept running. We were never handed an empty building, and that shaped everything about the sequence. Isolation had to be arranged with the operators each time we touched a machine, and the areas we worked in were bounded so that production could continue around us.

Access was the other constraint. Getting a replacement drive into a mill room often means a route through three floors, a hatch, and a stair that was built in a decade when equipment was smaller. We survey that route before the part is ordered, not after it arrives on a truck.

Communication with operators carried more weight here than on a construction site. The people who run a mill know things about their equipment that appear on no drawing. Which elevator runs hot in summer. Which spout blocks if the product is damp. Which door has not opened properly in years. We ask early and we have never regretted the half hour it costs. On this site that conversation changed how we sequenced two of the drive changes.

What we would tell an owner

Replace the access steel while the equipment is out. It is the only time the platform can be built properly, and the cost of adding it during a shutdown you are already paying for is a fraction of doing it later as its own project.

Ask why the part failed. A mill will happily consume the same bearing every eighteen months and call it normal wear. Sometimes it is. Sometimes it is alignment, or a guard that has been off since a previous contractor left.

Survey the route before ordering. We have seen good equipment sit in a yard for a month because nobody checked whether it fitted through the building.

Plan the outdoor lifts for the weather you will actually get. October in Alberta is not a season you can schedule around, and a crane day lost to wind costs more than the contingency most owners carry for it.

Mill work is not glamorous and it does not photograph well. It is also some of the most technically demanding work we do, because the equipment is old, the access is bad, the environment is hazardous, and the plant cannot afford to stop while you sort it out. We would take more of it.
